The Procedure
5 steps, in the order the code applies them.
Step 1
Start from load current, not the breaker
Establish design current first. The breaker is selected to protect the conductor after conditions of use, not used as the only input.
Step 2
Enter ambient and conductor count
Attics, exterior walls and shared raceways are ordinary conditions. Leaving the chart defaults in place is how tabulated ampacity pretends to be usable ampacity.
Step 3
Apply the termination cap correctly
Derate from the insulation column, then cap at the lug temperature. Skipping either step lands on the wrong size.
Step 4
Enforce small-conductor limits
14/12/10 AWG copper overcurrent limits still bind when the 90 C column looks generous.
Step 5
Check voltage drop on real length
A conductor that passes ampacity can still be the wrong size at 150 ft. Enter the route length before ordering.
Breaker-first sizing
The breaker is part of the result, not a complete input. Derating can make a conductor unusable on a breaker that looks normal from a shortcut table.
Run the load and conductor conditions before choosing the final overcurrent device.
Skipping the installation conditions
Ambient temperature, conductor count and terminal rating are not edge cases. They are the difference between tabulated ampacity and usable ampacity.
On long runs, voltage drop can govern even when ampacity looks comfortable.

Breaker-first charts are incomplete
A laminated “breaker to wire” chart ignores derating. Use it only as a memory jog, then run the conditions.
90 C insulation is not 90 C permission
THHN’s insulation column is for arithmetic. The termination rating still caps the result.
